I wouldn't worry about your method of welding the studs on or at least that you aren't holding the gun long enough - since they broke off leaving a hole, that indicates the weld was stronger than the metal you welded the stud to. If anything, you might have held it too long which can cause heat stress right next to the weld causing a weak point.

Another thing you might consider is welding more studs on so that you don't pull as many times on each one. (does that make sense?) The ones that broke off could very well have been welded on properly but no matter how well its welded on, it will only take so many 'pulls'. Kinda like bending the paper clip - you can bend it back and forth a few times but it will reach a limit when it will break.

Practicing on a loose, unmounted fender will not work very well or give accurate results simply because the entire fender will move too much - got any dents on your truck??? got a hammer to make some?? :wink:

Anyway, keep plugging away at it...............

RJewkes yes it is from Harbor Freight less expensive around 150.00 did not want to spend a fortune since this may be my first and last project. So far it is the first of many.

i saw a truck just like your red and white two tone at a harbor frieght store in spartanburg last week. i don't know if it was you or not since it says you live in nebraska. just thought i would say something.
